Zordrak was once a Dreammaker at the council of Dreammakers under the supervision of Planet Dreamstone. His lust for power increased and he started experimenting with dark magic creating evil nightmares, while he should have been putting his powers into making pleasant dreams.
The old Dreammaker was the one who found out what he had been doing, and was the one who confronted him. Zordrak did not deny his actions and so was banished from the council of Dreammakers just in time. His powers had become so strong they turned him into an huge giant just as he was cast out by the old Dreammaker. They have been sworn enemies ever since.
We presume he landed on the planet populated by the Urpney's, Noops and Wuts. He probably took charge of the Urpney's, turning them into his army and making them build his home, the Black Mountain of Viltheed. Non of this was ever explained in the series, so I'm presuming this is what the writers had in mind.
Zordrak is very restricted in his movements because he cannot physically leave Viltheed. This is also never really explained in the episodes. I can only imagine that his powers some how weaken in daylight (Viltheed and the Land of Nightmares is permanantly in darkness) and that's why he cannot travel to the Land of Dreams and steal the Dreamstone himself. If he were to go to the Land of Dreams I'm presuming he would need to go at night and return back to Viltheed before daylight.
In the episode 'Megattack' he actually leaves Viltheed as Urpgor makes his throne mobile which allows him to fly to the Land of Dreams. He also leaves Viltheed in the episode 'Return of the Nightmare Stone' when he is blasted up into space with the whole Mountain of Viltheed and his Urpneys after Rufus threw the Nightmare Stone into the Pit of Storms. These are the only occasions in the whole series he has left Viltheed.
However he can leave Viltheed in a mist form (similiar to his Argorribles) but even this is limited as he must return within a certain period of time. If he doesn't return his body will crumble. Zordrak has left his body as a mist on two occasions. In the episodes 'The Knitted Balloon' and 'Spildit'
Zordrak has a very short temper and often takes out all his frustrations at failing to get the Dreamstone on his Urpney army. He often uses them as human darts throwing them at a dart board in front of his thrown. He has also punished some troops by throwing them into his fraznette pit or turning them to stone.
We learnt in the episode 'Zarag', that Zordrak has a sister. The two of them do not get on and he had imprisoned her in a bottle many years back.

The Knitted Balloon First time he leaves his body by turning into a mist. A form he cannot keep for long.
Megattack The only episode where he travels to the Land of Dreams himself to steal the Dreamstone.
The Nightmare Stone After landing on the Nightmare planet, he finds the Nightmare Stone which is as powerful as the Dreamstone and has the power to destroy all pleasant dreams.
Spildit In this episode Zordrak must renew his powers by travelling to the Nightmare Planet. This is the second time he leaves his body as a mist and he must return before his body crumbles. He has to take a short cut on his return through the Whirlpool of Time. After doing this it alters his personality making him a nice person. This leads to some very funny scenes when he orders Urpgor to return the Dreamstone to the Dreammaker with a bunch of flowers and apologise for stealing it in the first place!
When the spell from the Whirlpool of Time wears off and Urpgor tells Zordrak what he has just done, Zordrak literally explodes with anger grabbing Urpgor by the throat! To quote him "You did What?????????"
This was probably one of the funniest endings to a Dreamstone episode in the whole series.
Return of the Nightmare Stone Zordrak once again obtains the Nightmare Stone. However Rufus steals the stone and throws it in the Pit of Storms. Destroying the Mountain of Viltheed, it blasts Zordrak up into space. This being the 2nd and final time he leaves Viltheed in the series.
Dreambubble Mixture In this episode the Urpney's are preparing for Zordrak's rest. We learn that Zordrak sleeps for 2 weeks every year.
Horrible Argorrible Zordrak discovers a spell in the magic book Principles of Evil that can turn one of his Argorribles into a giant that is able to steal the Dreamstone for him.
Urpjaws Zordrak attempts to take over the Dreammakers mind in this episode. We learn from the Dreammaker this isn't the first time Zordrak has attempted this.
